A New Tire Model for Road Loads Simulation: Full Vehicle Validation

Road loads tire models are used in the automotive industry in full vehicle simulations to compute the loading from the road into the chassis encountered in proving ground durability events. Such events typically include Belgian Block events, bump events, potholes and others. Correctly capturing tire enveloping forces in such events has historically been challenging - several different approaches exist each with its own limitations. In this paper a model is presented which captures the first order tire dynamics (frequencies lower than 80 Hz) and associated enveloping loading without the need of an effective road profile. The theory behind this tire model is briefly introduced. Importantly, a comprehensive study of the validation of the tire model is given which shows correlation for full vehicle dynamic proving ground events. A Virtual Tire Lab (VTL) pre-processing tool is also presented which is used to compute tire model input parameters from a validated non-linear FEA tire model.

A Nonlinear Transient CAE Method for Vehicle Shift Quality Prediction

Automatic transmission gear changes are transient disturbances in a non-linear system, during which the effective ratio of the transmission is continually changing. In addition, vehicle characteristics can very strongly influence customer perception of the shift event. Further, the interface elements between the vehicle and powertrain are often crucial in determining the quality of shift feel. This paper presents a validated CAE method that employs the ADAMS software to predict the intricate dynamics of the vehicle response due to transmission shift events. First principles of the transmission modeling elements are described. Model simulation results are compared to vehicle test data. A method to quantify the customer's perception of vehicle shift quality is discussed. Model simulation results for a FWD vehicle application are also analyzed.

A Novel Methodology to Characterize the Thermal Behavior of Automotive Seats

An automobile seat’s thermal performance can be challenging to quantify since it requires comprehensive human subject testing. Seat manufacturers must rely on subjective ratings to understand how the construction of a seat and its underlying heating and cooling technology may compare to other seats. Other factors may influence seat ratings published by global marketing information services companies (e.g., JD Power and Associates). In particular, occupants may be biased by the vehicle class in which a seat is installed and by how much the contribution of a specific vehicle’s HVAC system performance affects the perception of seat thermal comfort. Therefore, there is a need for an objective testing methodology that does not rely on human participants but is still capable of producing a thermal performance rating in terms of established thermal comfort scales.

A Novel Technique for Measuring Cycle-Resolved Cold Start Emissions Applied to a Gasoline Turbocharged Direct Injection Engine

There is keen interest in understanding the origins of engine-out unburned hydrocarbons emitted during SI engine cold start. This is especially true for the first few firing cycles, which can contribute disproportionately to the total emissions measured over standard drive cycles such as the US Federal Test Procedure (FTP). This study reports on the development of a novel methodology for capturing and quantifying unburned hydrocarbon emissions (HC), CO, and CO2 on a cycle-by-cycle basis during an engine cold start. The method was demonstrated by applying it to a 4 cylinder 2 liter GTDI (Gasoline Turbocharged Direct Injection) engine for cold start conditions at an ambient temperature of 22°C. For this technique, the entirety of the engine exhaust gas was captured for a predetermined number of firing cycles.

A Numerical Study of Radiator Performance under a Transient Thermal Cycle

Radiator thermal cycle test is a test method to check out the robustness of a radiator. During the test, the radiator is going through transient cycles that include high and low temperature spikes. These spikes could lead to component failure and transient temperature map is the key to predict high thermal strain and failure locations. In this investigation, an accurate and efficient way of building a numerical model to simulate the transient thermal performance of the radiator is introduced. A good correlation with physical test result is observed on temperature values at various locations.

A Parametric Approach for Vehicle Frame Structure Dynamics Analysis

The capability to drive NVH quality into vehicle frame design is often compromised by the lack of available predictive tools that can be developed and applied within the timeframe during which key architectural design decisions are required. To address this need, a new parametric frame modeling approach was developed and is presented in this paper. This fully parameterized model is capable of fast modal, static stiffness & weight assessments, as well as DSA/optimization for frame design changes. This tool has been proven to be effective in improving speed, quality and impact of NVH hardware decisions.

A Particle Swarm Optimization-Based Method for Fast Parametrization of Transmission Plant Models

Transmission system models require a high level of fidelity and details in order to capture the transient behaviors in drivability and fuel economy simulations. Due to model fidelity, manufacturing tolerances, frictional losses and other noise sources, parametrization and tuning of a large number of parameters in the plant model is very challenging and time consuming. In this paper, we used particle swarm optimization as the key algorithm to fast correlate the open-loop performance of an automatic transmission system plant model to vehicle launch and coast down test data using vehicle control inputs. During normal operations, the model correlated well with test data. For error states, due to the lack of model fidelity, the model cannot reproduce the same error state quantitatively, but provided a valuable methodology for qualitatively identifying error states at the early stages.

A Pilot Scale System for Low Temperature Solid Waste Oxidation and Recovery of Water

In February 2004 NASA released “The Vision for Space Exploration.” The goals outlined in this document include extending the human presence in the solar system, culminating in the exploration of Mars. A key requirement for this effort is to identify a safe and effective method to process waste. Methods currently under consideration include incineration, microbial oxidation, pyrolysis, drying, and compaction. Although each has advantages, no single method has yet been developed that is safe, recovers valuable resources including oxygen and water, and has low energy and space requirements. Thus, the objective of this work was to develop a low temperature oxidation process to convert waste cleanly and rapidly to carbon dioxide and water. TDA and NASA Ames Research Center have developed a pilot scale low temperature ozone oxidation system to convert organic waste to CO2 and H2O.

A Plastic Appliqué's Strain Field Determination by Experimental Shearographic Analyses Under an Applied Thermal Load

The objective of this paper is to develop a test capable of ranking lift-gates based on strain concentration levels reflected in fringe characteristics in the known stress/strain concentration and fracture vicinity. First, the system (lift gate glass, adhesive and appliqué) is chosen as test sample since the subsystem (local appliqué) does not exhibit the failure mode observed in the field test. Subsequently, it has been identified that the thermal component (rather than mechanical) is the predominant load by laser scanning vibrometry and confirmed via field test data. Next, digital shearography has been selected as the measurement and visualization tool of strain distribution due to its various advantages such as full field view and non-contact advantages. Finally, the test method has been applied to rank and optimize the structural configuration around appliqués' to reduce / eliminate failure.

A Quantitative Analysis of the Effects of Rolls Coupling on Fuel Economy and Emission Levels

The effect of coupling chassis dynamometer rolls (front to rear) on city and highway fuel economy and emissions was investigated. A representative fleet of ten Ford certification vehicles (five passenger cars and five trucks) was tested in coupled and uncoupled roll configurations. Testing was conducted on a Clayton CTE-50 dynamometer with a hydrokinetic power absorption unit (P.A.U.) which was calibrated at a single point (50 mph). It was found that emission levels increased significantly (95% confidence level) for all constituents except city-NOx, which demonstrated mixed results. Observed fuel economy was reduced for both city and highway (3.6% and 4.0%, respectively, for a combined Metro/Highway (M/H) reduction of 3.8%) when the rolls were coupled.

A Research Study on a Curved Radiator Concept for Automotive Engine Cooling

The need to increase the fuel-efficiency of modern vehicles while lowering the emission footprint is a continuous driver in automotive design. This has given rise to the use of engines with smaller displacements and higher power outputs. Compared to past engine designs, this combination generates greater amounts of excess heat which must be removed to ensure the durability of the engine. This has resulted in an increase in the number and size of the heat exchangers required to adequately cool the engine. Further, the use of smaller, more aerodynamic front-end designs has reduced the area available in the engine compartment to mount the heat exchangers. This is an issue, since the reduced engine compartment space is increasingly incapable of supporting an enlarged rectangular radiator system. Thus, this situation demands an innovative solution to aid the design of radiator systems such that the weight is reduced while maintaining the engine within acceptable operating temperatures.

A Segregated Thermal Analysis Method for Liquid-Cooled Traction Batteries

Thermal modeling of liquid-cooled vehicle traction battery assemblies using Computational Fluid Dynamics (CFD) usually involves large models to accurately resolve small cooling channel details, and intensive computation to simulate drive-cycle transient solutions. This paper proposes a segregated method to divide the system into three parts: the cells, the cold plate and the interface between them. Each of the three parts can be separated and thermally characterized and then combined to predict the overall system thermal behavior for both steady-state and transient operating conditions. The method largely simplifies battery thermal analysis to overcome the limitations of using large 3D CFD models especially for pack level dynamic drive cycle simulations.

A Side Impact Taxonomy for USA Field Data

An eleven-group taxonomy was created to classify real-world side crashes from the Crashworthiness Data System (CDS) component of the National Automotive Sampling System (NASS). Three steps were taken to develop the classification scheme: (1) side-impact towaway crashes were identified by examining 1987-2016 model year light passenger vehicles with Collision Deformation Classification (CDC) data from the 1997-2015 calendar years of NASS; (2) case reviews, engineering judgments, and categorization assessments were conducted on these data to produce the eleven-group taxonomy; and (3) taxonomic groups were reviewed relative to regulated crash test procedures. Two of the taxonomic groups were found to have the most frequent crash types, each contributing approximately 22% to the total, followed closely by a third taxonomic group contributing approximately 19%.

A Simplified Method to Make Temperature Measurements of a Metal Surface using the Surface as One Component of Thermocouple

Instrumentation of an exhaust system to measure surface temperature at multiple locations usually involves welding independent thermocouples to the surface of the system. This report describes a new type of thermocouple fabricated to measure temperature at a point or temperature difference between points on a metallic object utilizing the metal as one component of the new thermocouple. AISI 316 stainless steel is used in the current study to represent automotive exhaust pipe. The other component of the thermocouple is Nickel-Chromium (Chromel, Chromega), one of the two metals used in type K thermocouples, which are generally used for exhaust temperature measurements during emission tests. Use of the new thermocouple is contingent upon an accurate calibration of its response to changes in temperature.

A Systematic Approach to Preparing Drive Files for Squeak and Rattle Evaluations of Subsystems or Components

Many decisions need to be made when test track data is used to set up Squeak & Rattle evaluations of subsystems or components. These decisions are judgment-based so different people with different backgrounds and experience levels will make different decisions - few of which can be called right or wrong - but they are different which causes problems. Squeak & Rattle evaluation has become more scientific in recent years as subjective evaluation has been replaced by quantitative methods like N10 Loudness and shakers have become quiet. It is the authors' contention that the variations caused by different judgment calls can no longer be tolerated. Therefore a methodical process was developed which assures that different people will get the same results from the same set of test track data.

A Technical Analysis of a Proposed Theory on Tire Tread Belt Separation-Induced Axle Tramp

Recently, papers have been published purporting to study the effect of rear axle tramp during tread separation events, and its effect on vehicle handling [1, 2]. Based on analysis and physical testing, one paper [1] has put forth a mathematical model which the authors claim allows vehicle designers to select shock damping values during the development process of a vehicle in order to assure that a vehicle will not experience axle tramp during tread separations. In the course of their work, “lumpy” tires (tires with rubber blocks adhered to the tire's tread) were employed to excite the axle tramp resonance, even though this method has been shown not to duplicate the physical mechanisms behind an actual tread belt separation. This paper evaluates the theories postulated in [1] by first analyzing the equations behind the mathematical model presented. The model is then tested to see if it agrees with observed physical testing.

A Test Method for Quantifying Residual Stress Due to Heat Treatment in Metals

Quantification of residual stresses is an important engineering problem impacting manufacturabilty and durability of metallic components. An area of particular concern is residual stresses that can develop during heat treatment of metallic components. Many heat treatments, especially in heat treatable cast aluminum alloys, involve a water-quenching step immediately after a solution-treatment cycle. This rapid water quench has the potential to induce high residual stresses in regions of the castings that experience large thermal gradients. These stresses may be partially relaxed during the aging portion of the heat treatment. The goal of this research was to develop a test sample and quench technique to quantify the stresses created by steep thermal gradients during rapid quenching of cast aluminum. The development and relaxation of residual stresses during the aging cycle was studied experimentally with the use of strain gauges.

A Test Method to Assess Interactions and Compatibility of Inflatable Seatbelts with Child Restraint Systems

Ford Motor Company introduced the automotive industry’s first second row inflatable seatbelt system in 2011. The system is currently available in the outboard seating positions of the second row of several Ford and Lincoln models. An important consideration for this system is the interaction with child restraint systems (CRS) when it is used to install a CRS or used in conjunction with belt position booster. A novel test methodology to assess the interaction of CRS with Ford and Lincoln inflatable seatbelts through frontal impact sled tests is explained. Details of test methods including construction of additional fixtures and hardware are highlighted. This procedure is designed to enable test labs capable of running Federal Motor Vehicle Safety Standard (FMVSS) 213 testing to adapt this test method, with minimal fabrication, by utilizing existing test benches.

A Test-Based Procedure for the Identification of Rack and Pinion Steering System Parameters for Use In CAE Ride-Comfort Simulations

Current CAE modeling and simulation techniques in the time domain allow, by now, very accurate prediction of many ride-comfort performances of the cars. Nevertheless, the prediction of the steering wheel rotation vibration excited by, for instance, wheel unbalance or asymmetric obstacle impact, often runs into the difficulty of modeling the steering line with sufficient accuracy. For a classic rack and pinion, hydraulic assisted steering line, one of the challenges is to model the complex and non linear properties - stiffness, friction and damping - of the rack-rack case system. This paper proposes a rack model, thought for easy implementation in complex multi-body models, and an identification procedure of its parameters, based on measurements, in the operational range of the wheel unbalance excitation. The measurements have been gathered by specific tests on the components and the test set-up is also shown here.

A Testbed for the Mars Returned Sample Handling Facility

Samples of Mars surface material will return to Earth in 2014. Prior to curation and distribution to the scientific community the returned samples will be isolated in a special facility until their biological safety has been assessed following protocols established by NASA’s Planetary Protection Office. The primary requirements for the pre-release handling of the Martian samples include protecting the samples from the Earth and protecting the Earth from the sample. A testbed will be established to support the design of such a facility and to test the planetary protection protocols. One design option that is being compared to the conventional Biological Safety Level 4 facility is a double walled differential pressure chamber with airlocks and automated equipment for analyzing samples and transferring them from one instrument to another.
